• A surrogate-assisted framework was developed for CFS Sigma-section capacity prediction and constrained section optimization. • Improved sections achieved higher material efficiency within the investigated Sigma-section design domain. • SHAP analysis identified thickness and torsional-stiffness-related features as dominant capacity-influencing parameters. • Representative full-scale four-point bending tests supported the proposed optimization workflow.
