The effect of choked and relieved configurations of die exit channel on the workability of AA6063 alloy during equal channel angular pressing (ECAP) is investigated. Finite element simulation is used to predict variation in maximum principal stress (s1) to be consequently correlated to the occurrence of surface cracking. Critical regions for fracture are found at the top surface of the sample at which tensile s1 exists. Tensile stresses are involved when dies with parallel or relieved exit channels are used while the stresses are compressive in case of die with choked exit channel. Choke angle of 0.2 degrees is found as the optimum value guaranteeing compressive s1 in addition to avoiding significant increase in strain inhomogeneity and pressing pressure.
