• Hygrothermal aging caused coupled mechanical deterioration and insulation reliability loss in silicone rubber. • Silica specific surface area showed a non-monotonic effect on hygrothermal durability, rather than a simple reinforcement trend. • U-260 achieved the best overall durability by balancing interfacial confinement, dispersion uniformity, and moisture sensitivity. • Excessive surface area in U-380 promoted agglomeration- and moisture-active-site-induced weak zones during aging. • HMDS treatment reduced silica surface polarity and moisture affinity, improving aging stability but causing a strength–toughness trade-off.
