• A novel rotary bending-cropping process for high-strength steel bars is proposed. • Variable axial convex cone angle roll converts load into smooth distributed bending. • A theoretical deflection threshold model guides die design for crack initiation. • Crack initiation, propagation, and fracture complete in a single rotation cycle. • Fracture surface flatness below 0.35 mm exceeds conventional shearing quality.
