• A high-fidelity FE model was developed to predict multi-stage damage evolution. • The nonlinear mechanism of torque-preload conversion was revealed. • Adequate preload suppresses non-uniform damage propagation to delay failure. • Coupling effects of interference-fit size and preload were revealed.
