• Optimal granulation parameters for the development of geopolymer aggregate were obtained. • Geopolymer aggregates containing 20 wt% metakaolin achieved the highest granule strength. • The addition of metakaolin and steam condition jointly promoted microstructure of aggregates. • Encapsulation process enhanced the interface characteristics between aggregate and mortar.
