• Minor mechanical damage accelerates degradation and safety risk under overcharge in LIBs. • Degradation mode shifts with voltage: from local damage at 4.2 V to global reactions at 4.6 V. • Capacity fade alone fails to reveal latent internal short-circuit risk in pre-damaged cells. • Local separator weakening and plating occur at indentation site even under uniform aging. • Multi-parameter diagnostics are essential for safety assessment of coupled mechanical-electrical abuse.
