• Aero-thermal trade-offs in a rotating honeycomb labyrinth seal were clarified. • Seal geometry and rotation were shown to govern the coupled leakage and windage heating characteristics. • An optimized seal reduced leakage with a limited increase in windage heating. • Practical design guidelines for balancing sealing and thermal performance were identified.
