• Multi-scale Python framework spans nm double layer to m-scale electrodes. • Al3+ suppresses Zn2+ surface enrichment by 98 % through steric exclusion. • Copper mesh electrodes maintain > 97 % current uniformity at 100 cm scale. • 2D coupled model predicts deposit thickness within 4 % of experiment. • Electrochemical route achieves 53–58 % lower cost and 88 % lower water use.
