• Integrated UT-EIS enables real-time, nondestructive monitoring of polyurethane coating cure. • Thin coatings (147 μm) cured more uniformly with superior barrier resistance and mechanical adhesion in comparison to thick coating (177 μm) • UT metrics (ΔTOF, HH-β, SPC-I) effectively tracked stiffness, microstructural evolution, and curing uniformity during 7 days of curing process. • EIS confirmed thin coatings retained high coating resistance and corrosion resistance values Rpo and Rcor, unlike thick coatings that degraded during mid-cure. • Integrated UT-EIS methodology provides real time insight to evaluate the curing process leading to the advancement of quality assurance during the development of polymeric coatings.
