• Integrated electromagnetic heating and fluid dynamics to design a microwave-assisted continuous-flow pyrolysis reactor. • Introduced a baffled tube configuration to examine geometric effects on heating efficiency. • Larger baffle spacing led to higher energy efficiency and extended fluid residence time. • Baffle inclination influenced the heating behaviour, with the 20° configuration increasing fluid residence time and thereby prolonging the time required for the system to reach steady state compared with the 0° case. • Optimised reactor performance using CFD–polynomial regression coupling with NSGA-II and TOPSIS.
