• Two-fluid model captured transition in dense flow of ultrafine dry powder. • Dry powder bed evolution and diamond outlet distribution were revealed. • Near-wall vortex reversal drove bed transition from U-shape to M-shape. • Optimal condition obtained at 0.4–0.6 MPa, Φ = 0.3.
