• Mo-doped Cr3C2-NiCr composite coatings fabricated by HVOF spraying. • 3 wt% Mo yields the highest activation energy and lowest corrosion rate in Na2SO4-NaCl at 700–800 °C. • A dense, adherent Cr2O3-NiCr2O4 scale with trace NiMoO4 (grain-boundary pinning) underpins the improved protection. • Excess Mo generates volatile/low-melting Mo oxides, disrupting scale continuity and degrading corrosion resistance.
