• Fused silica powder with different particle size distribution (PSD) but same median diameter was designed elaborately from same raw material and the influence of PSD on digital light processing entire process was explored for the first time. • Wide PSD powder possessed more ideal packing state and decreased the viscosity of high solid loading ceramic slurry drastically and suppressed the under-sized effect which was beneficial to precise resonant frequency tuning. • Fused silica ceramic printed using wide PSD powder possessed superior mechanical properties due to synergistic effect of sintering activation and skeleton reinforcement. • Fused silica ceramic fabricated via digital light processing exhibited low dielectric constant, low dielectric loss and good thermal stability which could be used for high-temperature wave-transparent field.
