• Pore-induced volumetric distortion in HTHS mixtures was quantified. • CT–MIP scaling estimated accessible pore volume across HTHS sizes. • Fine aggregate compensation was incorporated into pore-informed BMD. • Air-void content was reduced from 11.1 to 13.2% to 3.7–4.9%. • Optimized HTHS mixtures showed improved moisture and mechanical performance.
