• Bimodal particle sizes are optimized for calendered battery electrodes. • Five particle-size variables govern four electrode microstructure descriptors. • Surrogate models achieve coefficients of determination above 0.99. • The optimized distribution balances connectivity, surface area, and tortuosity. • Full particle simulations validate all predictions within 0.44% error.
