• A novel ultrasonic ‑strengthening strategy is achieved without grain refinement. • Ultrasonic-assisted welding yields ∼50% UTS enhancement (∼131% base metal UTS) without obvious grain refinement. • Under ultrasound, nanoscale Si forms before TPRE mechanism initiates. • Ultrasonic effects deform solidifying crystals and elevate dislocation density within weld zone.
