• Improved sectioning method characterizes residual stresses in full-scale L-shaped DSP built-up sections. • Identifies membrane-dominated plate stresses and weld-dependent tensile peaks as key mechanisms. • Welding-induced thermal effect eliminates SHS corner bending stresses and breaks cold-forming stress symmetry. • Experimental-numerical framework enables full-field prediction and a unified residual stress distribution model.
