• Proposed a gas layer model consisting of a non-ionised bubble layer and discharge layer. • Revealed spatial distribution mechanism of discharge within the gas layer. • Revealed size effect and geometry effect of mask electrode on discharge behaviour. • Distance of discharge layer from the machining surface critically influences material removal. • Developed a heat transfer model of the interfacial gas layer to elucidate etching behaviour. • Developed a new TM-ECDM process for near-damage-free machining of quartz.
