• First report of defect-engineered Co-Fe₃N/rGO via green urea-assisted nitridation for vanillin sensing. • Ultra-low detection limit of 0.249 nM – among the lowest reported for vanillin. • Nitrogen vacancies in Co-Fe₃N create abundant active sites for selective vanillin oxidation. • Synergistic Co-Fe₃N/rGO interface enables wide linear range (0.01–1322 μM). • Successful real-sample validation in 6 food matrices with >99% recovery.
